Hello Wayne,
The diagram and the web link says that the depth of the dado on the access panel should be 7/16 of an inch as the the aluminum disc is 1/4 inch thickness.
Do you actually mean 5/16 inch depth of dado to make up for 1/16 inch gasket thickness???

Waiting for your help before I go with the router.

The depth of the dado for the access panel is actually one of the few cuts that isn't all that critical. The proto and first models were all 5/16" deep. This makes the access panel flush with the side when the gasket is 1/16th", just like you said. But a deeper dado lets the panels be slightly recessed, and that works better when stacking horns on their sides.
